I have seen a few do this Chris but didn't follow up on the cause / repair.
I now have an LC4 so are a bit more conscious of the issues surrounding them.
Cant say I recall anyone posting a similar query at all,
Mine seems fine but I will be looking this one up all the same just in case ;)
Battery is serviceable I take it and not just a case of colder weather and older cells?

battery is all good just rang the dealer and they reckon it may have sheared gears off the starter.

That doesn't sound too healthy mate
It can also be the starter motor itself or the starter idle gear / indermediate gear and needle roller assembly :?

Starter and idle gear / bearing wouldn't be that expensive or hard to do really.
The shaft assembly might go to a couple of hunge from KTM,
The starter I am not sure but there might be an advantage to locating one from a wreckers IMO.
Good luck with it Filthy ;)

have taken a couple of pictures of the, intermediate gear, starter gear and there seems to be no sign of wear or digested material from other possible broken parts.

Slip out the shaft and the idle gear, slowly turn over the engine by the kick starter and inspect the actual starter ring gear.
If there is no damage there along with no wear or damage to the idler and bearing ... read (possibly) the starter motor ;)
And after reading the link below would certainly be looking there ..

I've never seen gears sheared off a starter assembly. I have seen a lot of starter clutches wear out though.
I reckon the adv_rider thread is spot on. Don't know if i'd skimp if the whole assembly is only $80 though.

yeah i figure if the spring is in that state i may as well replace the whole setup as the other components will surely be worn as well.
