View Full Version : When holesaws attack (airboxes)

The continuing saga of how I put my spare time to use ;)

Figured this whole get more air into the airbox thing has to be a good idea. If nothing else at least it looks flash ;) I happened to have a hole saw on hand that was precisely the diameter that I wanted. Or, in other words, I had one which I used to put my deadbolt in the front door and it looked about the right size

So figured I'd "go sick" on the airbox side covers and the airbox itself. I drilled them out after marking off where I wanted the holes roughly with chalk. I went for a 3 hole pattern, sizing appropriately for the working area I had on the covers and airbox. I cut the quick release airbox cover first, then cleaned it up with a razor blade. Next I marked out and cut the side of the airbox and did likewise. Finally, I bolted the right hand airbox cover (side cover) on and drilled through the inside of the airbox out to get the holes more or less aligned.

That done it was off to find some sort of meshy gear to provide a very coarse filter so that birds and small children didn't get sucked into the airbox :lol2: I was going to get some boring standard flywire, then found heavy duty pet proof wire, and then, finally, my eye beheld some bronze wire mesh used for fire places. Did you say 'bling'? So grabbed a length of that and a hot glue gun and set to trimming it and gluing it in place.

As you can see, the gluing was a bit messy, but you can't see it externally and its not as bad when you don't shine a flash directly on it. Well, that's my story anyway :? And a hint to anyone who buys a cheap glue gun ... the ozito one for 20 bucks is decent, but don't use the glue sticks that come with it, they're about 9 mm diameter instead of 11 and cause the glue to be forced back up the chamber and eventually form a solid plug which stops the glue stick from being pushed down it once it cools #-o

(and for those pedantic ones, the last pic was when the mesh was in place but not glued, and now that it is it doesn't have the gaps at the bottom where the mesh was bent  )

I'm really looking forward to seeing how the new drz is going to go after this ... with the big bore, both cams, opened up airbox and bigger main jet ... should make for some entertainment :D

I sometimes pity the poor, but then I get over it.

It was much easier to buy this and bolt it on.
Someone else had already done the hard work and figured out how big the hole needed to be.

But dicky, where's the satisfaction from a job well done and the personal touches that let you know you're the only one with that particular setup? And anyway, everyone knows that fireplace retainer mesh is the hot ticket (geddit??)

Looks good Neil,
I used stainless mesh in mine and fixed it will rivets and washers for collars against the weave of the wire.
I thought about the glue gun idea and then also considered my last episode with it and thought...nah!

Yeah, its pretty messy crap ... at one point my airbox looked like it had a tarantula nesting in it

I'd like to do it but I really love riding on the dirt to much.

You can always apply duct tape when necessary

Since opening the airbox on my WRF, I have ridden in some pretty shitty conditions including creek crossings about 50cm deep and not managed to drown it...
The old 'hot wash' is what will see water enter the aircleaner element though...
